Regarding just the pressure problems you say the expansion vessel was checked but it sounds like it might just not be big enough. This would cause the pressure to go up when the heating is on, more so if the UFH is on as that's even more water to expand, go over 3.5 bar then lose a bit of water...

This may be a bit of a daft question but have you actually measured the temperature of the hot water? Is it definitely much higher than 55, as that's still hotter than you'd want to keep your hand under.
I can second the Redbacks. They don't look like they will be comfortable at all but they are, and good support. I've dislocated my knee before, so don't really like kneeling on it at all but with these it is fine. They are a little on the heavy side i suppose
I think the quality of a lot of immersion heaters is just really poor these days. I used to work in a plumber's merchant and we got them returned faulty almost more than anything else.
