A few more suggestions !!! Seal between fan and burner good?
Burner ceramic in good condition ?
Seal between burner and heat exchanger good?
Silicon seal at top of sliding pipe to flue good?

Where the sliding vertical plastic pipe goes into flue bend , or am I thinking Intergas boiler . It sounds like it's either exces air is intermittently getting in or gas is being choked .

Checked all seals, all good, changed the flue seal, changed injector washer, injector, cleaned venturi, cleaned burner, washed heat exchanger, checked condensate trap, replaced fan, tried new gas valve, gas pressure at boiler stays at constant 20 even when when noisy, so regulator ok..... I officially give up now, I'm lost on this one.

Did you change that washer on the gas valve to venturi union, even if it looks okay, change it. I used one of those green fibre washer 1/2"

its the PCB that controls the fan speed and gas valve modulation which does seem to be the problem

Agreed, I think it's the fan that's not pushing hard enough, because when you open the sump cover, it run fine.

I've been thinking that but, it's not a cheap part... Are the logic pcb's same across the range? Except for the chip card.?

I don't know if there the same but probably are. I would also check the fan connection as it is quite flimsy and although it plugs in there may be a faulty or weak contact/terminal

Have you checked fan pwm (pulse width modulation) 1.5 to 2.7 vdc on x8 pin 4 yellow cable depending on fan speed

So I replaced the pcb, fired boiler back up, fan sounded different (faster), boiler fired up, all good.. Had a look outside.. There was a beautiful plume coming out of the flue.. No noise... Analysed it all good.

Left heating on, called customer, told him that I'm confident that this has fixed it but I'll be back in touch in a couple of days to make sure... Then just as I was about to leave it started again!

Hate when that happens , it's a nightmare when you're caught between your pride telling you to stick with it and business sense telling you let someone else try it .One last try ... Check the gas valve coil for intermittent open circuit using an ammeter in series with feed ?

Very frustrating by the sounds of it. Sounds like everything's been tried except for the wiring harness, as quality mentioned with the plug maybe having a loose terminal. We fit loads of Logic's, they look so easy to figure out as well. Suppose theres always something to throw us off, be very interested to know the outcome of this one
